I think 2 packs of Worlds finest, 2 packs of dc origins, and 2 packs of Superman would be fine, and then you could stick with standard 30 deck min for sealed. Oh man, that does sound like fun though. I definitely like the idea of doing a multi set sealed/draft tournament. and it seems like the next three sets will probably support that.
Periodically, for giggles, we play Blind Sealed: Each player gets 3 packs (2 is usually enough, but it's better to have 3) and sets them in a pile. Each player opens the top pack, sets it down face-down without looking, then starts playing. You don't shuffle, you just start drawing off the back. You get to open your second pack when all the cards from your first are gone. When you search, you only have access to your current pack-- so save search cards for a fresh pack.
Optionally, you can relax the team rules-- remove hard loyalty or reduce it to a reveal. We also sometimes say that the first two different-teamed characters that end up in play automatically trigger a game-length crossover. You don't get to say when it triggers, it's just your first two off-team cards.
It's really tense, and really fun. We've found that it's actually quite easy to curve out due to the way the packs are organized.
You can even play Lecacy Blind Sealed-- each player picks the expansion of his choice and buys his packs from that set. :D
We do themed decks. Team has to consist of an actual existing comic book team. At the moment I'm running and original Fantastic Four deck, and Illuminati deck, and an Australian X-Men team. It's a blast and adds new difficulties to deck building if your team is small.
